Where It Started – The Challenge

Three years ago, PCL approached us while working on the Stubbo Solar Farm, searching for a more effective way to manage string cables for their bifacial solar panels.

At the time, most EPCs were securing cables to the torque tube with cable ties, but this method had major drawbacks:

  1. Risk of insulation damage if the ties were too tight.
  2. Untidy appearance compared to a structured cable management system.
  3. Limited scalability, as installation speed was inconsistent.

PCL needed a safer, more efficient, and visually appealing alternative.

The Development Journey – From Concept to Reality

The development of our cable hanger system took 18 months, with over five design variations tested alongside PCL. Each version shared a common attachment point, the panel bracket connecting panels to the torque tube but differed in:

  1. Fixing methods
  2. Cable insertion techniques
  3. Bolt-fixed vs. hanger-based approaches

A key breakthrough came when the construction manager joined the project. 

His installation insights helped us refine the design to align with real-world workflows, ensuring it was not just functional but optimised for speed and practicality.

Design & Engineering – What Sets It Apart?

This cable hanger was engineered for maximum efficiency in solar farm installations.

  • Optimised Shape – Holds up to 20 string cables, with a rounded bottom and angled sides to prevent friction and sharp edges.

  • One-Handed Installation – A spring-loaded lock allows cables to be inserted and secured quickly using a single hand.

  • Enhanced Durability – Designed to withstand harsh weather conditions, reducing maintenance and ensuring long-term performance.

These innovations made the hanger one of the most efficient and scalable cable management solutions available.

Testing & Refinement – Real-World Validation

To ensure the hanger met practical installation needs, we conducted rigorous on-site testing with PCL. 

Key refinements included:

  1. Perfecting the spring mechanism for quick, one-handed use.
  2. Adjusting the clip shape to ensure easy yet secure cable insertion.
  3. Ensuring installation consistency, even at high volumes.

Real-World Results – Efficiency at Scale

The impact of our cable hanger was fully realised on the Culcairn Solar Farm, where installation efficiency exceeded all expectations.

Original Plan: 3–4 weeks of labor for the first batch of 82,000 units.

Actual Result: Installed in just 4 days—an 80% reduction in labor time.

Total Project Scope: 820,000 units installed, saving 20–30 weeks of expected labor.

This case study proves the potential of our hanger system in large-scale solar projects.
